August 28, This question is intended more for those who have plenty of experience and knowledge in the black magic of electrical theory and wiring stuff. But really, anyone feel free to answer. The attached wiring diagram is my attempt to figure out this entire headlight relay-wiring thing.
The Trusted Leader in Auto Headlights We started in to fill a growing need for affordable, quality, headlights, and, ever since, have striven to reach our goal: to make finding the right replacement headlight fast, easy, and accurate.
The stock sealed beam headlights in my ’82 Caddy were pretty dismal. I remember more than one time getting out to see if they had burned out as I could not see any light on the road in front of me unfortunately they were not burned out: So, I decided to swap them out for a halogen lamp. They worked great, but later I grabbed them and installed them in my 4×4 Toyota since I tend to drive that in bad weather and very dark backcountry roads.
For the Caddy, I decided to get something different. I picked up a set of sealed beam halogen Philips Color Clear lights. I chose them mainly for the black-out color when they are off, they sort of blend into the black grill on my Caddy see photo below. Also, the black grill inside the housing really cuts down on glare and the lights work just fine for my needs. The only drawback of the internal grill is that it cuts down on the light output a bit, so the extra current I would get with a headlight relay kit is just the ticket.
These lights are no longer made, but I have my working pair and a spare lamp, so I’ll make do with them for now. With a sealed beam lamp, upgrading the bulb is not an option, so increasing the power to the light bulb is the only way to go. The Philips Color Clear headlights apparently are no longer available and I don’t know where to get them. With H4 headlights, you have many choices of lamp designs DOT and E-code light patterns as well as countless choices of bulb wattages and color temperatures.

Most stock components on a vehicle are designed to a specific level of performance and nothing more. The factory headlights on a Jeep TJ are no exception. They do exactly what they were intended to do: They light up and allow you to see a little way down the road. We realized pretty quickly that the stock, yellowish, headlights simply weren? But, we also wanted more with this Jeep than the usual Sylvania Silverstars upgrade could give us.

Headlight Relays If you have an older car or are doing a new wiring job yourself here is a simple circuit that will give you full voltage to your headlights. In many older cars, or cars where you have replaced the headlights with higher power bulbs you run the risk of over loading the wiring as the current draw for these higher power lights can exceed the what the original harness may have been designed for. Even if you are using stock sealed beam bulbs you will find that most auto manufacturers didn’t do a good job with the wiring to the bulbs due to the long run from the light switch in conjunction with typically too small a gauge of wire.
The result can be lower voltage to your headlights, which ultimately results in dim bulbs. With a couple of parts and some thicker wire you can get the high power lights working properly. It’s import to say that you should always fuse all circuits. If you are using your existing headlamp wiring they are fused and you should do the same, otherwise expect a meltdown and accompanying fireball under your hood. To learn more about Relays check out the Introduction to Relays page as well as the Electric Fan Wiring page as they may also help with understanding some of the basics of wiring.

It was right around 50 miles of off road driving. Here is our route, except the unmaintained jeep trails at point B do not show on the map I used to recreate our trail. Beautiful, but any vehicle could have made it over them. We came upon a crystal clear lake, with a forest service campground around it. My Wife wants to go back and camp there. Just after we switched to Burnt Mountain Rd, we had the amazing mountain view pictured above, and shortly after that we drove over a bridge over the creek below.
Burnt Mountain Rd, was a rocky drive, with some tight places in the forest. My wife was driving this section and she had to attack a tree with the whip antenna to avoid a rock. This was Frying Pan Road. The next trail was supposed to start right about where we hit Frying Pan Rd, but we never saw a trailhead for it.

Upgrading your headlights with Bosch Relays for brighter lights As part of the wiring upgrades on my car, I’m also installing a set of headlight relays to take some of the load off of the OEM wiring setup so that the headlights will run brighter. This is accomplished with relays, which use the original headlight power wires as switching leads only. The relays get their voltage directly from the battery and provide it to the headlights without having to run through the old wiring harness.
Since activating the relay is a really low voltage, low draw circuit, there’s lots of power left for stuff run off of the fuse panel. The pigtails were actually more expensive than the relays themselves, but they will save me a lot of effort when completing the wiring. Some time ago on Steve’s Nova Site, someone suggested mounting the relays in an old voltage regular casing, if you’re using an internally regulated alterator, is a good way to hide the relays in order to clean the installation up.
I thought this was a great idea, so I’m proceeding that way. Here’s what the voltage regular looked like installed in the car before I tore the car down for its restification. Here’s a picture showing the voltage regulator torn apart. In order to tear the voltage regulator apart, I had to drill out the six rivets that were holding it together. Two rivets held the top cover onto the baseplate and 4 others held the circuit board and voltage regulator wiring harness connector pins to the baseplate.
